We were approached by a skincare brand that had been operating in the U.S. market for over three years. Their flagship product line is a three-piece gift set containing serum, face cream, and toner, priced in the near-$100 range and positioned as an affordable luxury.
On paper, the numbers looked decent. But when the brand reached out to us, they were grappling with three major pain points:
- First, an unacceptably high rate of shipping damage.Both the serum and toner are packaged in glass bottles, and during transit they frequently suffered cracked bottles and leaked product. According to their customer service team, “damaged packaging” and “liquid leakage soiling the parcel” together accounted for nearly 30% of all return reasons. After every major sales event, the support team would be buried in refund requests and negative reviews for days.
- Second, a thoroughly underwhelming unboxing experience.Customers received a plain five-layer corrugated carton stuffed with a few haphazard wraps of bubble film. Products rattled around loose inside, and there wasn’t even a thank-you card. One returning customer wrote in a review: “Opening it felt like receiving a return from the shipping company.” For a brand selling a nearly $100 gift set, that kind of feedback is devastating.
- Third, incomplete compliance documentation.Their previous supplier — a small domestic factory — could not provide FSC certification or FDA food-contact material reports. Shipments were routinely held up at U.S. Customs for days, delaying delivery timelines and dragging down store ratings.

2. Hanlong’s Solution
Rather than rushing to quote, Hanlong asked the client to ship a product sample set to our facility so we could study their entire storage, packing, and shipping workflow. Based on this hands-on product and packaging assessment, we developed a comprehensive upgrade plan covering every layer of the package.
a. Leak-Proof Sealing Structure
For liquid products like serums and toners, leakage is the biggest headache. We designed individual internal compartments within the outer box — every bottle gets its own “assigned seat,” eliminating collision and tipping during transit.
For the face cream jar, the inner tray features a micro-recessed base. In the unlikely event of a leak, fluid is caught in the recess and prevented from seeping into the outer carton. This design added only a few cents per unit in cost, but it saved the client a substantial amount in after-sales expenses.
b. Compression and Shock Resistance
We subjected the packaging to free-drop tests from over one meter in height, repeated five to six times consecutively. Internal products showed no breakage or leakage. Key design elements included:
- EVA inner tray:High-density EVA die-cut inserts, precision-molded to match bottle contours. Products fit snugly with zero movement once placed inside.
- Outer carton board:Five-layer corrugated high-rigidity board that maintains structural integrity under a three-layer stack load.
- Corner protectors:Reinforced corner guards on all four corners prevent corner-collapse under stacking pressure, which is typically the first point of failure in standard cartons.

c. Unboxing Ritual
This was the aspect the brand valued most. We completely redesigned the unboxing sequence, transforming the act of opening a parcel from a chore into an experience:
The outer layer is a flip-top magnetic closure rigid box with a soft-touch matte laminate finish — it feels silky and refined to the touch. The box front features the logo in matte silver foil stamping, with a thin gold foil accent line along the side. The moment the lid opens, the customer is greeted by a sheet of translucent glassine paper printed with the brand’s slogan. Lifting it reveals the products arranged in perfect order beneath.
Beneath each product sits a small card detailing ingredients and usage tips. These layered details prompt customers to snap photos and post them on Instagram — essentially free content marketing for the DTC brand.
d. Unified Brand Visual Identity
From the Pantone color of the gift box (custom spot color locked to the client’s brand primary), to the grammage of the inner liner paper, to the material and print finish of the thank-you cards — we maintained full control over every touchpoint to ensure consistent brand tonality. Previously, the client had complained that packaging colors varied between batches, sometimes darker, sometimes lighter, making consumers feel “this doesn’t feel like a premium brand.” This time, we locked in Pantone color codes across the board, matching paper, ribbon, and cards under a standardized light source.
e. Compliance and Market Access
All packaging materials passed FDA food-contact certification (for inner tray components in direct contact with products) and FSC forest certification, among others. This ensured shipments cleared U.S. and EU customs without delays or holds due to packaging compliance issues.
